Offset, digital and screen printing behave differently on plastic, and the finish decides how a card ages in a pocket. How to choose both properly.
Two cards can carry the same artwork and look nothing alike in the hand. One has depth in the dark areas and a surface that still looks new after four months. The other has banding across the gradient and a scuffed, cloudy face by week three.
The difference is rarely the design. It is the printing method and the finish, and both are decided at the quotation stage, usually by someone who was not shown the options.
This guide covers how each printing method behaves on plastic, what each finish does to durability and to perceived quality, and where the price breaks actually sit.
Paper absorbs ink. Plastic does not. Everything that follows comes from that one fact.
On paper, ink sinks into the fibres and dries by absorption. On a PVC or PET card, the ink sits on a sealed, non-porous surface and has to be cured or bonded to it, and then protected, because anything sitting on the surface of a card that lives in a pocket will not survive on its own.
This has three consequences that surprise people coming from print. Colour behaves differently, because the substrate is bright white and non-absorbent rather than slightly warm and absorbent. Solid dark areas are harder, not easier, because there is nowhere for excess ink to go. And the finish is not decoration: it is the layer doing the protecting.
The volume method. Artwork is transferred from plates to a blanket to the sheet, and cards are printed many-up on large sheets before lamination and punching.
It gives the best colour fidelity and the smoothest gradients of the three, and at volume it is the cheapest per card by a wide margin. The cost sits at the front: plates and make-ready have to be paid for whether the run is five thousand cards or fifty thousand. That fixed cost is what creates the price break, and it is why a quotation for a small quantity in offset looks absurd and a quotation for a large one looks like a different product entirely.
Offset is the right answer for a single design in quantity. It is the wrong answer for twelve designs of a few hundred each.
No plates, so no make-ready to amortise. The cost per card is higher than offset at volume and dramatically lower at small quantities, and the crossover point is the single most useful number a buyer can ask a supplier for.
Digital also handles variation natively. Multiple designs in one run, or per-card variable elements, are a configuration rather than a separate job. Colour has improved enormously and for most commercial work it is now indistinguishable at arm's length, though very large flat areas of a single colour remain the place where the difference shows.
Ink laid down through a mesh, one colour at a time, in a much thicker layer than either of the other methods.
That thickness is the point. Screen printing is how you get a true metallic, a dense opaque white under a translucent card, a fluorescent, or a spot colour that has to match a brand standard exactly rather than approximately. It is also how you get a tactile raised effect.
It is slower and it is costed per colour, so it is rarely the whole job. In practice it is combined: offset or digital for the image, screen for the one element that has to be exact.
The method follows the run length and the number of designs, not the budget.
A buyer who specifies offset for four hundred cards is not being premium, they are paying for plates they will use once. A buyer who specifies digital for eighty thousand identical cards is paying a per-card premium eighty thousand times.
The finish is the outermost layer. It determines how the card feels, how it photographs, how it survives, and in two cases whether it works at all.
The default. Hard, bright, makes colours appear saturated, and resists moisture well. It also shows fingerprints and fine scratches more visibly than any other finish, which is why a glossy card looks superb on day one and tired on day ninety.
Diffuses light, so colours read slightly flatter and darker. Hides fingerprints and light scratches far better than gloss, which means it often looks better than gloss after a month in circulation even though it looks worse in the sample pack. For anything that will be carried daily, this trade is usually worth making.
A textured matte with a soft, slightly granular surface. Often chosen on translucent or white cards where the texture is part of the design language. Hides wear well. Costs more than plain matte.
A velvety coating with a distinctive tactile quality. It reads as expensive, and it genuinely does change how the card is perceived when handed over. It is also the most vulnerable of the common finishes to oils from skin and to abrasion, and it can mark permanently. Excellent for a card that is presented occasionally. A poor choice for one that lives in a pocket and goes through a reader ten times a day.
Localised gloss varnish, or metallic foil applied to defined areas, both used as accents against a matte background. Effective, and both add a process step and a cost. Both also need to respect functional zones on the card.
Most finish decisions are aesthetic. Two are not.
On a magnetic stripe card, the finish on the stripe face affects how cleanly the card passes through a reader. Heavily textured finishes on that face are a bad idea, and the stripe zone itself must remain clear.
On a card that will be personalised later, by thermal printing at a front desk or in a bureau, the finish determines whether the personalisation bonds. Some finishes take direct thermal transfer well. Others do not, and produce printing that lifts off within days. If cards are to be printed on after delivery, this must be specified at the outset, because it constrains the finish and sometimes the material.
That second one causes more waste than any other finish error, because it is discovered after delivery, on a full batch, by an operator who has no reason to suspect the coating.
Tell your supplier what happens to the card after it leaves them.
A card that will be over-printed, embossed, encoded or laminated again downstream has requirements that a card going straight into a guest's hand does not. The specification that matters is the whole lifecycle, not the moment of manufacture.
For a single design in quantity, the largest cost drivers in order are usually: the chip if there is one, the card body material and thickness, the printing method and number of colours, the finish, and any additional process steps such as foil, spot UV, numbering or encoding.
Two things are worth knowing.
The first is that the jump from four-colour process to four-colour plus a screen-printed spot colour is a real step, not a rounding error, because it adds a pass. If a brand colour genuinely cannot be reproduced in process, that cost is justified. If it can be reproduced acceptably, the money is better spent on thickness or finish.
The second is that finish is usually cheaper than people expect and material is usually more expensive. Buyers frequently economise on the finish and then wonder why the cards look worn, when the same money spent on matte rather than gloss would have solved it.
Most delays at prepress come from the same handful of issues.
Artwork supplied without bleed, so the trim exposes the edge of the design. Cards are punched from sheets and the punch has a tolerance; bleed absorbs it.
Text or logos too close to the trim edge, which looks fine on screen and looks off-centre on a physical card.
Functional zones ignored: the magnetic stripe area, the signature panel if there is one, the region over the chip and antenna, and any area reserved for later personalisation.
RGB artwork, or images at screen resolution, both of which have to go back.
A brand colour specified as a Pantone reference with an expectation of exact process reproduction, which is a conversation better had before the proof than after it.
A supplier who sends a dieline template at the start of the job prevents almost all of this. Ask for one.
Start from the run. One design, high volume, single specification: offset, and spend the saving on the card body. Multiple designs or low volume: digital, and accept the per-card premium as the price of not paying for plates.
Then choose the finish from how the card lives. Carried daily in a pocket: matte or frosted. Presented occasionally and meant to impress: soft touch, knowing it will mark. Passing through a magnetic reader repeatedly: keep that face smooth.
Then check the lifecycle. If anything happens to the card after it leaves the factory, say so before the quotation is issued rather than after the pallet arrives.
Finally, ask for a physical sample before committing to a large run. A proof on paper tells you about colour. It tells you nothing about how the finish feels or how the card behaves in a reader, and those are the two things most likely to generate a complaint.
A single production run will be consistent with itself. Keeping the fourth reorder consistent with the first is a different discipline, and it is where most complaints about colour actually originate.
Colour on a card drifts across reorders for ordinary reasons. Ink batches vary slightly. Substrate whiteness varies between material lots. A job that ran on one press in March may run on another in November. None of these is a fault, and all of them are cumulative if nothing anchors them.
Three things anchor a colour.
A retained physical reference. Not a PDF, not a screen, not a memory of what it looked like. A physical card from the accepted batch, kept out of the light, with the order number and date written on the back. This is the only artefact that settles a disagreement, and it costs nothing.
A stated tolerance. Agreeing that colour will be held within a defined deviation from the reference converts an argument into a measurement. A supplier running a controlled process can commit to one.
A spot colour where it genuinely matters. If a brand colour is central to the identity and cannot tolerate drift, a screen-printed spot colour removes the variable entirely, because it is mixed to a standard rather than built from four process inks.
For a reseller supplying a brand across multiple properties, this is not a detail. Cards that differ visibly between sites of the same chain will be noticed by the client long before anyone notices that they open the doors correctly.
A retained physical card is the only reference that settles an argument.
Screens differ, PDFs lie about colour, and memory is generous. One card from the accepted batch, dated and kept out of the light, is worth more than any amount of specification prose.
Can you match a Pantone exactly in four-colour process?
Some Pantones reproduce well in process and some do not, particularly bright oranges, deep blues and metallics. Where an exact match is required, a screen-printed spot colour is the reliable route, at the cost of an additional pass.
Which finish lasts longest?
For visible condition over months of daily carrying, matte and frosted age best. Gloss is hard-wearing but shows every mark. Soft touch feels the best and marks the most easily.
Can cards be printed on after delivery?
Yes, but only if they were specified for it. Say so before production, because the finish and sometimes the material have to be chosen accordingly.
Is digital printing lower quality than offset?
Not in any way most buyers will notice at normal viewing distance. The differences appear in very large flat colour areas and in the economics at volume, not in general commercial work.
